I've had this car since 2004 so I'm going to shorten the story and start fresh form here.
I bought my RS in 2004 for after selling my three 1g DSMs. It had 60k on it and was the first car Rallispec did work on under the name Rallispec. It was turboed with a T3/T4 and had STi struts and tarmac springs. I kept it turboed until 90k(2005) when I decided I wasn't going to get much more out of the stock motor. At this point I swapped in an EJ205. Rolled with the EJ205 in stock form for a while then started modding the swap a few months after I completed it. The car has gone through so many changes since I owned it I can't even remember most of it.
Past turbos on the swap:
Stock WRX turbo
Stock turbo externally gated
VF30 externally gated
VF30 / 18g wheel clipped hot side externally gated
currently the car sits with a VF34 externally gated

Right now I'm working on Making it wider! Here is a few pictures from yesterday.

I'm running mega camber in the rear right now so I could stuff the tires (for the most part) under the stock qrt panels. So the top of the tire will come out quite a bit when I get the car realigned. I'm going to make some spacers up for the fuel door so it's flush with the new qrt panel. Remember this is just a rough fit.

My EWG setup is getting really rusty and i wanted to update it to the Vband style tial. So here is my home made external waste gate. I'm still not finished have to put one more bend in the dump tube and then finish grinding down the welds. I'm getting the header ceramic coated then I'll post some final pictures. Don't bust on my crapy welding/grinding skills.

This pipe started out straight. I did a bunch of cuts in the pipe hammered the curve in it and welded it. Then ground the welds down. Once i'm finished and it's coated you'll never know it was welded.

STi lateral links... attempting to make her alittle wider. If anyone has some STi rear sway bar links PM me! I autocrossed the last event with out a rear sway bar and it sucked!!! push push push.....

As she sits (still have to cut and weld the factory qrt panels so I'm running mega rear camber to stuff the tires under the car.) It rubs real bad with 255s.

You are the F'ing man Ralph!! You may get some heat for the cleanliness of this job but you are one of the most impressive DIY'ers I know. AND, Your supposed to call me when you do things like this!! ha! Let me know, Id love to help clean it all up.

Also, this car does have some history for those that didn't read. Before the WRX even existed in the states it was setting the bar for all the Subaru geeks (Inspired me to do the swap in 2002 I know much).

Ok, I'm done brown nosing..

DC sports header, perrin uppipe (with 38mm tial welded on) and HKS Turbo back

New setup I'm working on now is.
Invidia equal length header , 38mm tial welded on(pictured above) and my HSK turbo back. we'll see if I can deal with out the subaru rumble or if I deside to change it again.

Finished the gate setup. just have to send it out for ceramic coating.

I got some pictures of the inside of the pipe as well. I filed the inside of the pipe as best I could. It's not perfect but for what it is, it's pretty good. These pictures where taken before I finished grinding the welds smooth on the new bend.

Thanks man, once I get the new headers on the car it's not gonna sound the same :(

I'm not worried about the fuel door right now. I have more important things to take care of such as not having a rear sway bar because I can't find STi end links. Or cutting out the stock qrt panels so the tires can stop rubbing on them.

Last autocross event I was 50% through my 3rd run of the day and I hear a loud rubbing noise coming from under the hood. After the run I check it out and can tell there is something under the timing belt cover. I attempted to remove the cover at the event but the plastic was too hot and the nuts were spinning free in the rear cover. So I had the car towed home and finished the day co driving my buddies 207 swapped rs. (great car btw shame the tires couldn't take the constant beating of both of us) I get home after the event and grind the heads off the bolts holding the cover on and this is what I find.

First thing I noticed was this missing bolt.
http://www.forcefed4.com/gallery2/d/17603-2/2010-07-15+18_43_28_001.jpg

Found it stuck behind the drivers exhaust cam gear.
http://www.forcefed4.com/gallery2/d/17598-2/2010-07-05+20_57_16_001.jpg

So I check timing. Looks like the drivers intake cam jumped 2-3 teeth. (hopefully no damage)
http://www.forcefed4.com/gallery2/d/17573-2/2010-07-15+18_18_17.jpg
http://www.forcefed4.com/gallery2/d/17578-2/2010-07-15+18_22_24.jpg

So parts needed for repair.
Driver side exhaust cam gear (has a chunk missing and is damaged on the teeth from the bolt)
Driver side front and rear t-belt covers
New hardware for t-belt cover
t-belt
tensioner
new hardware for crank gear t-belt guide
LOCK TIGHT

Going to install my New header/ EWG setup while I'm working on it. I have work all week and only have Saturday to work on it. I also need to finish it Saturday because the next event is Sunday. I'll need to lift the motor to fit the header. I don't think I'll have a problem getting it done in time. If I have time I'm going to weld up a new axle back with a glass pack instead of muffler. oh and I also need to fit my B-Magic front fenders (passanger side is pretty much done) I decided it's best I do all this work at my dads shop instead of in the drive way like I normally do since I have a pretty tight time table. So here are some shots of towing it to the shop.

I fixed the RS this weekend. Bore scoped the cylinders and found no damage from the jump in timing. Replaced the driver exhaust cam gear as it was damaged from the rouge bolt. But a Gate racing timing belt on with a new tensioner and some new hardware and timing belt covers. First thing I did was blow the spiders out of the dump tube :D

I went with STi Lateral links and since then have had a problem with my rear axles pulling out of the diff when the car squats(pretty much anytime I go WOT) There are two fixes for this. 1) get custom made axles 1/2 inch longer than stock 2) Make up some spacers to go between the axle and hub. I went with option two because I'm a cheep ass.

Here you can see the passenger side axle sticking out of the diff.

Not true mr. Winking smarty pants! I'm using an R160 M-LSD so I have a stubby axle on one side and a longer spline on the other. Come on I been mixing suby parts for a long time. I could make Frankenstein axles with the longer shafts from a sedan but I don't have a donor set of axles. Like I said I'm a cheap ass so spacers it is. Plus when I break an axle I don't have to go making up another custom one. I can just replace it and go break the new one. ;)

DCCDpro computer installed! It's bad ass. I didn't have a DCCD display on my cluster so I built one using LEDs and resisters. In Manual mode it works the same as a factory display, but in auto mode it actively displays the status of the diff. As I roll in throttle I can see the diff locking and I can see it unlocking under breaking. I'm still working on a dimmer circuit for it as the LEDs are a bit on the bright side. I'll get some video of it in action tomorrow.

did a little shake down at atco, had my fuel feed line burst on my last run, replaced it and everything is good! This is my first time out with the 6mt and I suck at 4-5 shifting.

Yea it's the B Magic kit. I found the diagram for the stock DCCD display and used that, It's really just a simple bank of LEDs.

Installed the oil cooler today. First step was to remove the bumper and grill. Then I cut away the Stock hood latch bracket (already gone in the picture)

http://a6.sphotos.ak.fbcdn.net/hphotos-ak-ash4/300059_10150343790996535_670456534_10115975_811017 _n.jpg

Then I mounted the cooler using zip ties through the radiator, and routed the lines. Installed the sandwich plate in place of my old one. primed it by filling the whole system with oil and done!

Then I was feeling good still so I decided to finally build my splitter that I've been planing for a long time. A few months ago when I first got the idea I bought a sheet of dibond from a sign shop. It's been laying in the shop ever since.
I layed the bumper on and traced it out.

Once I had it cut out I made a second one and used 3M adhesive spray to bond the two together. Let it sit for about an hour with a few sets of wheels on it. The I hit it with a coat of black paint and mounted it up. I used bolts all along the front edge of the bumper and two U brackets around the front tie down hooks. The angle can be adjusted but tightening the U bolts around the tie downs. I also plan on adding front supports that go from the bumper beam to the lip before I do any high speeds with the car.

I Still need to tweak the angle. Right now it might be a little positive (pushing the noise up) I need to get the car on level ground to set the angle correctly.

So I did a track day yesterday at NJMP on thunderbolt. Second session of the day my invidia header fails on me. All the brackets that hold the slip joints together broke and the header came completely apart. The bracket on the front of the header where it said "invidia" isn't even there anymore. The Welds on that broke and I could hear it bounce under the car. I pit in and get to work making a fix. I didn't pay $250 for 2 sessions I paid for the whole day. So I find the damage first thing I see is heat wrap stuck around my passenger front axle. There was chunks of heat wrap all over the place in the engine bay. So I pull it all down and find the header apart. I spend about 5 minutes trying to think of a way to hold it together with what I could get at the track. Hose clamps! So My buddy makes up some hose clamp brackets while I try to get the header back together. I had to remove the driver side header bolts and completely take that side of the header off. After trying to get it to go together for a few minutes I see that the pipe is bent (not round anymore) So after messing with it a bit and still not being able to make it round(has to be pretty perfect to fit in the slip joint). I use a 27?mm socket. It's the perfect size for the tubing. It fits in the unbent runners but you have to wiggle it in. So I hammer that into the bent tube and it makes it perfectly round. Wiggle the socket out put it together and secure it with the hose clamp brackets. I finish but had just missed the 5th session. So I cleaned up the tools and waited for the next session. Go out for the 6th and final session. Everything holds together the fix is perfect! That was my day at the track. Missed 50% of the seat time :(. But the seat time I got was great and some video is going to follow + I have a trick up my sleeve for the video.

Check out the handy work!
