Spot welding is done, cage goes in this week. Mac's car is next, it should be getting spot welded this week and hopefully I'll have that cage started by the end of the week as well.

Well here's mac's car under the knife. On this car I did some seam welding, fixed a lot of rust and put a normal 6-point cage in. I still need to tub the fenders which will hopefully get done today and do gussets for a lot of the joints once the dimple dies show up, which should hopefully be either today or tomorrow. Anyway, on to the pics.

I grabbed some 16 gauge sheet that I've been using and patched up the frame rail.

Other strut tower, there were two spots I had to patch on the top and another big spot at the bottom of the tower. This side wasn't as bad as the other side. On the other side the rust went through both panels, on this side it was pretty much only through one, so when I ground it all off, I needed to put something on it to patch it all back up.

This is just on Mac's car. I started working on Shawn's car before this, but Mac's car is taking priority right now, so it's getting done first. Just a little more welding and fab work to be done and then it needs to get all cleaned up and go out for interior and engine bay paint. I'll post some pics of how shawn's car is coming along later, I already spent too much time making this post. Maybe soon I'll be able to get my coupe in there and get started on this stuff for myself, maybe.

Had this 240 for a while now, 350 is still on, just gotta move this S2000 first. Gonna wait till it is a little warmer out, the convertible is a tough sell this time of year. And you definitely should make your way up here sometime.

First time, yes. Floor plates were tacked in and the bars were fit up, and then welded in. They are where they are because that is the strongest part of the structure, given the rules we have to work with for various race series. I will point Tim towards this, since he is the one who built the cage and is a mechanical engineer so he can speak more to the reasoning behind everything.

if it were up to me....
1- fit the cage in the car without the floor plates
2- hole saw underneath the tubes, drop the cage down through the body, weld the tops of the tubes
3- pull the cage back up/slide floor plates under. then finish welding.. etc etc...
this way its a real tight fit up around the top of the cage(more head room)
other than that small quirk.

Yeah, the tubes are welded all the way around. Some bars are just tacked in in some of the pictures, cause that just happens to be when the pictures were taken.
As for the process I will let Tim speak to that.

We've already seen a lot of late nights and a lot of coffee. Mac can't really handle coffee too well, so it's kind of funny, but anyway.
As for the fitting up of the cage, layout of the cage was planned first, so I knew where everything was going. The fabrication of the floor plates, bending of the bars and the notching was all taking place at the same time. I started with the main hoop and the main hoop floor plates and tacked them in place, then did the rear shock plates, the rear shock bar and the two rear braces so I could finalize the position of the main hoop. Then the rest of the bars in the main hoop and behind it were fit up. Once everything was fit up, like this, it was pulled out and the floor plates and shock plates were welded.
The position of all the bars in the rear was fixed before anything was final welded. And the cage fits pretty tight to the body. Of course, it could fit a little tighter, but it gives more than sufficient clearance for the driver. And we were able to weld completely around every joint with everything in place. So there was no need to hack up the floor with holes so I could drop the cage down or build up boxes so I could raise it to the roof.
I'm not really a fan of the cut a hole in the floor so you can squeeze out that extra half an inch of clearance between the top of the cage and the roof. I would much rather cut the roof off and do it the right way, but that's a little beyond my scope at this point.
As for welds around all the tubes, the only two tubes that don't have welds are the ones that I said weren't welded in my last post. The front dash bar and the bar that goes in front of the driver's head. They're tacked in place, but haven't been fully welded, but they will be and once they are, every joint on the cage will have a full 360* weld.

White, the engine bay/interior is getting painted super bland white. The exterior will get a white with some kinda flake in it, gotta make up my mind on the exact flake still. Trying to keep the paint simple so color matching is simple when the current aero get trashed.

Rear wheel fitment on the 240 is pretty easy in terms of sizing + you don't have to deal with turning. To turn big wheels in the front (in this case 10.5"s), tubbing the front is the only option.

Excellent progress guys...looks like everything is coming along nicely!
As far as suspension settings, you don't need huge camber at all in the rear on a prober FR setup...
Most S chassis guys all run the same settings, as per Mike Kojima's book...
Camber=
Front -2.5 to -3 Rear -1 to -2
Toe=
Front: Zero Rear: Zero, or maybe even 1/8" in (driver preference)
Caster=
Front: +6 (Through use of SPL or similar tension arms)
Also, with everything out of the car, perhaps also look into some chassis stiffening foam (per the thread on www.freshalloy.com)...one last step to achieve a perfect chassis!
Again, nice to see...lets hope your engine setup fits the car....we want 350 ft lbs from 3200 to 7000 :)

As far as alignment settings go. Keep in mind that it's going to be a drift car most of the time, so, at least with this one, we aren't searching for that last extra amount of lateral force from the tires. But for camber, at the height we're going to be, we might need a little more than -3. Once you get too low, the angle between the lower control arm and the strut gets greater than 90*, you will get positive camber gain in jounce and will be losing even more in roll. So depending on your springs and how bad the effects of the positive camber gain are, you may want to run a little more static camber. I know Jason Rhodes, who built that bad ass S13 for national autox competition, was running something like 4*.
As for rear camber, it will also be a little more than what you said. Partially, so we can fit the wheels and tires and because we're going to be running pretty big tires for drifting.
Toe, we're going to mess around with a little. It will probably end up being close to zero. But I've always like a little out in the front, a little in in the rear. But that also depends on bumpsteer and how the wheels react to that and how much I can dial out with the tie rods I just had made.
Caster will probably be more than that, probably closer to 8 than 6. It will help with steering feel and steering return.
I don't know about the chassis stiffening foam. I really just think at this point, it's going to be adding more weight than it is worth. The chassis was stitch welded and the cage is tied in pretty well. And to get any real stiffness out of that foam, you have to use a higher density something like 8lb/ft^3 or 16 lb/ft^3 (I think those numbers are right) and I don't know how much it would use and I would rather not add the weight if it's not necessary. I think it's a great idea for a normal car that doesn't have a cage, but with the cage and the chassis work I've done to this car, I don't think we need it.
For power, we're going to be running the same turbo you have, so we'll be able to make some decent power. The car really doesn't need much more than 350whp to do good at what it's going to be doing. We just want to make sure it's reliable and doesn't have any problems.
The steering wheel is a 330mm deep corn.

This motor is going to be rather simple because we are shipping it out and won't see it back for months so it has to be very reliable. Just shooting for like 350hp it is a demo car mostly. Our other drift cars that will follow after this one have more into the motor being they will be used more for comps. Be ready for the full build on them as well.
We got this motor and it was an extremely low mile motor. So we left the bottom end factory being it will withstand the power we are trying to acheive at this moment. Besides that we put in new gaskets and pumps to make sure everything is up to par. Parts and drive train are as follows.
Ecu: Apexi Power Fc
Intake Manifold: Greddy
Intake Manifold Gasket: Hondata Heatshield
Head Gasket: Apexi 1.4
Cams: Brian Crower 272
Springs: Brian Crower
Turbo: Gt2871R GtRs style with HKS Actuator
Injectors: 740 Tomei
Intercooler: Greddy Front mount
Oil Cooler: Custom set up with Phase 2 Block off plate and inline filter.
Radiator: Koyo
Exhaust: Tanabe
Downpipe: Tanabe
Clutch: Unsprung 6 puck ACT
Drive Shaft: Drive Shaft shop full aluminum one peice
Dif.: Kaaz 2way
Im sure I am forgeting things but that is a basic over view.

For this car, it's unsure at this point. Like Shawn said, it's going to be seeing a lot of demos. But it might be doing some smaller drifting comps. The other cars will probably see more competition than this one and in varying degrees, drift, road race, hill climb.

Back from paint, same color white as the interior but it has a **** ton of pearl. Came out cool with a creamy hint to it, the damn flash is making it hard to have the pearl show up in the photos it shows way more in person.

I am curious about the hatchback, I see the coupe is done. I have a hatch.
Any plans for grip road racing/time attack?
You said this car will mostly be for drift. If you were doing a grip racing oriented car what would you do differently that you have done to this car?
And last but not least, what white color is that :P What pearl did you use, etc... Looks awesome and super fantastic!

The coupe isn't close to being done. There is a still a ton of stuff left to do. I would like to take it to a couple track days and see how it does. It should be a lot of fun and depending on when it needs to be in certain places it would be a possibility.
As for the difference between this and one built for grip, I probably wouldn't change much. Other than alignment and tire sizing, most of the car would probably stay the same.
The white is something white, I don't remember, maybe alpine white, that sounds like a color. The body shop put in the pearl, and I don't know anything else about that other than it's blue.
Greg, I can't wait to see the finished project either, I just hope I can see it sooner than later. Or maybe the whole car will burn to the ground when I hook up the whole wiring harness.
As for the hatch, it's got a main hoop and the a-pillar bars in it. And by in it, I mean they're sitting on the floor in there. On friday, I bent 2 sets of bars for Shawn's car and for mine. So I just need to get some of my mess or wires and other miscellaneous crap organized and maybe some cages will come out of it, well at least one, I might end up just doing mine elsewhere. But Shawn's subframe, fenders and cage should be in, in the next week or so. Depends when I feel like doing it.

Well she went on her maiden voyage last night. We pulled an all nighter to finish the car for our Club Loose drift event at Englishtown. Did some tire testing for a pending sponsor for the car. It drove well and looked rather good if I do say so myself. Didn't put the kit on yet so here it is as it stands.

In the little bit of time we had bumpers weren't a big concern. We were trying to get the car dialed in and run how we want. Also all we need to do is loose a bumper on a shake down day before D1. Who wants to deal with having to get another one in and get it paint matched and stickered. You will see it all together soon enough.
